The Challenge:
Developing a flexible battery test system capable of keeping pace with changing product requirements.

The Solution:
Using National Instruments LabVIEW to design a precise tester that is compatible with a wide range of product offerings.
The SANYO Corporation has been producing and assembling quality batteries in Hungary for years. However, as batteries have become more advanced over the years, the structures of the batteries are still based on the same technology. The constant evolution of products makes it necessary to develop special measuring and testing machines. We required a system that would offer more precise and fast testing in order to maintain the ability to produce competitive products. Our goal was to develop a tester that would be compatible with most batteries up to 24V.
The Introduction of Testing Equipment
Based on the original test system and according to the experience from previous similar works we had collected measuring and programming methods and parameters, and finally created a solution which is capable for testing any kind of battery. The assignment of the measuring apparatus is programming and doing comprehensive functional tests and taking measurements on the built-in safety circuits of hand-tools batteries. Thanks to the modular hardware structure of the tester and its flexible software we could check different types of batteries. The measuring system is able to check several defined batteries up to 24V size. The major parts of hardware were developed by ENG Systems. These special hardware elements are programmable charger and discharger current sources, precise current monitoring shunts and programmable isolated reference power supplies. These parts built in as modules into the switching matrix and controller circuit. The exception is only the AC-milliOhm meter device made by HIOKI which measures the source impedance and voltage of the battery. This instrument is built into the frame of the tester and connected to the controller PC with an RS232 interface. The hardware also contains a serial communication manager block, precision programmable voltage references, the necessary switching matrix and connection nets, and DC current sources and loads for testing charging and discharging.
The controlling PC and measuring system are built into two separated EMC protected device-houses. The measuring apparatus includes a HIOKI3560 AC impedance measuring HiTester. The HiTester measures the inner impedance independently of the DC terminal-voltage of the batteries. Parametric generator and phantom load together with seven galvanic independent reference generators give the precise measure-signals to check the charging and discharging of the batteries. The central program controls the generators, multiplexers, measurements through USB connection using a specified meta-language. The measurement controlling PC manages the series data ports of the battery, the HIOKI3650, and the USB host to impedance measuring apparatus.
